(BY THE SUNDOWNER DEALER) I call the dealer back, getting ready to demand a loaner trailer while they fix mine and he thought I was overreacting and had me bring it back. When he crawled under the trailer he was very surprised. OH YEAH, we cant fix that here the whole frame needs to be replaced and they only do that at the plant. (Thank god it was still under warrenty, and I was MOVING to Ok where the plant is) I was really pissed, but he reassured me the bars would hold up for my trips and to bring it in when I settled in OK. He did not have a loaner trailer. So Long story short, I took a chance hauling them in that trailer.

That photo tells you a lot and you can see the level of corrosion is extensive. Sundowner of course wants to hear or know nothing of this and while they are trying to offer a 'warranty' repair of these failures on any trailers which are within the warranty period, in my opinion the method of repair actually worsens and INCREASES the problem so caveat emptor there. Sundowner is proposing to take these failed powder coated steel frames and put the trailer up on a lift and wire brush all of the corroded steel areas, then shoot rattle can undercoating goob over the affected area.
The steel within the trailer was all powder coated by Sundowner at time of original construction. Powder coating is an excellent coating system (in my view) when it is properly applied. The emphasis here is 'properly applied'. My trailer has corrosion of the steel frame, complete failure of the powder coating, and is generally a total disaster on a trailer with less than 7,000 miles on it. The powder coating failed and as a result, the coating separated from the steel base exposing uncoated steel to the weather.
At this point I believe the powder coating is the issue. It was either applied incorrectly or the underlying steel was prepared incorrectly, all resulting in a manufacturing defect leading to excessive corrosion of the frame. I am NOT talking about aluminum/steel corrosion (galvanic) but a small cell corrosion where the powder coating does NOT actually protect the frame because it contains microscopic holes, allowing water, oxygen and other ions access to the substrate steel. The holes can be induced in the coating in many ways, including flexing the frame when driving. SUNDOWNER Well let me tell you about my 2003 bumper pull sundowner trailer. For the most part it sat in my driveway. I would say, at the MOST it has less then 8,000 miles on in which six of those were put on last year.

My Dad is a Metallurgist, or Material's Engineer in more 'modern' terms, and has been since 1962. I sent him an email and the pictures that were posted above. Here is what he said: Putting steel and aluminum in contact in a moist environment creates galvanic corrosion. With the materials involved in this case the aluminum is more active than the steel and would corrode more rapidly than the steel. The reason for powder coating the steel is to make it more compatible with the aluminum thus preventing galvanic corrosion. I do agree that the basic cause of the problem is inadequate powder coating. There is no way the steel could corrode to the extent is has if the coating was properly applied.
Further, I understand that the manufacturer has not alerted the owners of these trailers to the damage occurring and the danger of a major frame failure. In 1999 Sundowner began building 'Valuelite' trailers using power coated steel frames. There is an inherent design flaw in the engineering of this type of frame. Powder coating does not flex with the trailer, and what happens over time, as the trailer travels and vibrates, the powder coating over the steel frame splits apart at the frame joints.

There are not enough standards and not enough consistency in information that is available about horse trailers. I looked at Sundowners in 1999 when I bought my 2h C&C GN.
There is no way to inspect many of those areas. I do have high tech equipment (SEM, nano-, micro-indentation, corrosion cells, metallography suite) as well as access to the ASTM standards for powder coating application and testing. What I am seeing is that the coatings are delaminating on clean steel as well as containing pores. When Sundowner says to simply sand blast and spray on something that is already showing evidence of degradation, there is a risk that the people who do that will not adequately stop the corrosion and then paint over steel that has degraded (albeit unless you had the right equipment you would not see it). Again there are ASTM standards to the proper surface prep for corroded steels. I do not know about older trailers.
I'd be interested in knowing if particular models or years were problematic. To me, that might be an indication that the company knew about a problem and changed their processes. If there was knowledge of a deficiency that could lead to structural failure, and they didn't warn the owners - expiration of the warranty would not apply. Another question I have is that with passenger vehicles, if there are reported problems the manufacturer issues technical bulletins. Auto shops get those and they're supposed to consult bulletins as repairs may be covered by the manufacturer. Or there may be a recall. I don't recall any horse owner I know receiving anything on their trailer.
(the bumpers rotted away from these sharp points when the trailer was less than 18 months old, sundowner replaced the bumpers, but refused to help me with the vet bills. And they advertise to be the safest trailer.that's a big joke!). My stampede sl is a 3 slant bumper pull.
In our continuing effort to provide an avenue for individuals to voice their opinions and experiences, we have recently reviewed and updated our forum policies. When it came to overt criminal allegations, however, those discussions have in the past needed to stem from a report by a reputable news source or action by law enforcement or the legal system.
The problem with this approach is that the powder coating failure is on all sides of the steel frame, however only the bottom portion of the frame rails, cross members, long sills, and conduit are exposed and accessible from the bottom. The top of those rails in contact with the floor and trailer are not reachable and cannot be brushed cleaned and undercoated without removing the trailer body which would be a very extensive repair and costs, so they just are covering up the portion of the problem you can see so as to put off the problem until the trailer is out of warranty.
I not only took care of this trailer, I brought it in every spring for a 'safety check'. In fact the day I came home from a 'Safety check' I noticed the taillight wire hanging in-between the wheel and end of the trailer.

That area is near the axles - grime and whanot got worked up in there. I'm not sure that would be a good place to take a sample. I'd be happy to send you a sample from an area that has never received any attention if you'll PM me the instructions on what you'd consider to be a good sample and how you'd like it shipped. Do you want samples of any other implements or trailers I've got on this place? For comparison or something?
I offer this to give some credence to my analysis of this Sundowner Trailer frame rust problem. My original dealer, Orchard Trailers in Hatfield, MA, no longer carry Sundowner trailers. They have 'piles' of Sundowner frames behind their shop and are replacing frames on Sundowner trailers every month. The cost ranges from $7-$10,000.00 depending on the size and type of trailer. A basic 2 horse bumper pull with no dressing room is $7k to replace the frame and it goes up from there. The problem details: Sundowner makes aluminum skin and floor trailers with steel frames.
After reading the concerns about the corrosion/powder coating issues with the post 1999 Valuelite Trailers, we almost did not go to look at a 1999 Sundowner Valuelite 2 horse trailer. Condition was excellent in horse quarters and dressing room. I expected a lot of corrosion as I crawled under the trailer, but was surprised to find only a little bit of corrosion--maybe only what would be expected with any painted metal on a trailer frame 12 years old.
I don't like the idea of undercoating to correct the problem either. Undercoating is OK if done during the original manufacture but applying it on parts that are already corroded is poor practice. It has come to my attention that there is a serious design flaw in the powder-coated steel frames on the 'Valuelite' models of Sundowner Trailers causing these frames to rust at an accelerated rate.

I'd love to fix him up with my sister. Reed - I'm not having any problems except what appears to be normal wear and tear - and in those spots I scraped, applied a rust inhibiting primer and then painted over the steel.
In fact, the next day I was starting my multiple moving trips to OK from Mi to get my girls to our new home. So I look under the trailer, thinking it just came loose, and low and behold my frame is flaking away like a crousant!

(regardless of brand) I've had friends that had hinges fail and doors come flying off in transit. I know of people with failed ramps - but operator error does contribute to those. Failed locks, failed axles, improper wiring, cabinets falling off the walls in LQ trailers, etc. On new or almost new trailers. Since you're a scientist maybe you can answer this question, because I've wondered about this for a while. In all aluminum trailers, steel bolts are used throughout the trailer; including adhering the trailer to the frame.

I spoke with my trailer guy, asking did I mess up on the upkeep. He laughed and said I was 'the worst' about being diligent on upkeep because I bugged him so much. Other options include sandblasting and then welding additional plates to the frame members. I did this with a 1984 Circle H. We ended up with a 2' thick frame that made that trailer a TANK.
I think it is the blue wire. Sundowner has their manuals on line.
